APPLICATIONS / RF ENGINEERING

Define the mission environment and the evidence.

Satellite communication and aerospace RF boards span ground terminals, airborne equipment and spacecraft hardware. These environments have different requirements; the manufacturing and qualification scope must identify the actual end use.

Satcom & Aerospace RF PCB Manufacturing at a glance

Satellite communication and aerospace RF boards span ground terminals, airborne equipment and spacecraft hardware. These environments have different requirements; the manufacturing and qualification scope must identify the actual end use. Use the application-specific review below to identify the information needed for material selection, fabrication and acceptance.

Ground, airborne and space hardware are different scopes

A satellite terminal on the ground, a radio installed in an aircraft and an electronic assembly on a spacecraft should not share one generic qualification statement. Their environments, interfaces and acceptance requirements differ. Identify the intended platform and the project documentation before selecting materials or requesting a quotation.

The PCB can support a feed network, frequency conversion, amplification, filtering or an antenna array. For each function, describe the actual operating band, signal levels, loss and phase limits and the relevant mechanical interfaces. A satcom label by itself does not determine a dielectric thickness, copper weight or test method.

Connect the RF design to the mechanical environment

Evaluate the dielectric and conductor system against the electrical requirements and the expected operating conditions. A low-loss construction such as an appropriate RT/duroid 5880 or another reviewed laminate may be a candidate, but material choice needs to fit the complete process and assembly environment.

Document connectors, mounting, thermal contact and any enclosure or radome interface. A mechanically stressed or thermally cycling assembly may place demands on the board and joints that are not visible in a room-temperature RF simulation. Use the multilayer review and assembly review to align the electrical model with the proposed physical build.

Free-space path-loss calculator

Calculate one ideal component of a communication link budget. Enter distance between antenna reference locations.

FSPL = 20 log10(4πdf / c), using consistent SI units. Far-field free-space model; excludes antenna gains, atmosphere, rain, pointing, polarization, blockage and equipment losses.

Request evidence for the actual qualification scope

If a project requires a particular management-system certificate, supplier approval, material record or test report, name it in the enquiry and verify the applicable legal entity, site, scope and validity. A reference to an industry or a material family does not establish product qualification. The quality page explains how to define the required records.

For vacuum applications, material outgassing can be one part of the selection process. NASA’s outgassing database is a reference resource, not a blanket approval of a finished PCB or assembly. Resins, adhesives, coatings, finishes and process history may all need consideration under the project’s requirements. Radiation, contamination and other environment-specific needs also belong in the actual program review.

Use a link-budget model with its boundaries visible

Free-space path loss describes ideal geometric spreading between antennas under its assumptions. It excludes antenna gain, feed loss, atmospheric effects, pointing loss, polarization mismatch, blockage and receiver performance. The tool below is useful for checking that one component of a communication budget uses consistent units.

It does not establish service availability, certification or communication range. A complete link analysis needs the real geometry, environment, terminal characteristics and margin policy. PCB feed loss and amplifier behavior should be accounted for at the correct reference planes, with no double counting between the radio, cable and antenna terms.

Connect these requirements to the Multilayer RF PCB Manufacturing workflow. The approved stackup, drawing and order-specific acceptance plan define the build.

Build the acceptance plan around the application

Decide what the bare board must demonstrate and what belongs to the assembled product. Continuity testing, an impedance coupon, a calibrated RF network measurement and an installed-system test are different forms of evidence. None should silently stand in for another. Identify the required report, coverage, limits and review responsibility before the quotation is accepted.

Record the test configuration alongside the result: board revision, material construction, fixture, calibration, firmware or device settings, temperature and the relevant operating point. When comparing prototypes, keep these conditions consistent or explain the difference. A changed connector, cable or reference plane can make an apparent board improvement difficult to interpret.

For production, agree how first-article findings become controlled manufacturing requirements. Identify which dimensions and material choices are critical, what may be adjusted by engineering, and which changes require renewed validation. A repeat order should reference the approved revision and test plan rather than rely on a previous email description.

Visit quality and test evidence for supplier qualification and reporting questions. Where a customer program requires certificates or sector-specific approval, request the actual documents and applicable scope. An application example is not a product certification or a substitute for the customer’s acceptance process.

Prepare a quotation that engineering can review

A useful RF PCB quotation starts with a controlled design package. Send Gerber or an agreed manufacturing format, NC drill data, a dimensioned outline, the board revision and a stackup drawing. Add quantity, delivery destination and the requested schedule. If some details are still open, mark them explicitly instead of letting a drawing, an email and a file name imply different requirements.

Separate mandatory requirements from preferences. A specified laminate, a customer-approved alternative and a request for a recommendation are three different purchasing instructions. State whether the supplier may propose changes to dielectric thickness, line geometry, panelization or finish, and who approves those changes. Changes that affect RF behavior should return to the design owner before release.

What affects the price?

Board area and panel utilization, quantity, material availability, stackup complexity, drilling and plating, special mechanical features, inspection and test all influence cost. Tight tolerances can also change the achievable yield and process route. An online estimate cannot account for every interaction in an unusual construction.

Use the panel and material cost tool to explore the assumptions it exposes, then request a reviewed quotation. Confirm tooling or setup charges, engineering changes, shipping, taxes and the included report package in the commercial offer.

What affects delivery?

Material stock, engineering clarification, special tooling, lamination cycles and the agreed inspection plan can affect the schedule. Assembly adds component procurement, stencil preparation, programming and fixture readiness. The requested date is a planning input until the supplier confirms the complete order scope.

The website’s response-time target describes enquiry handling. It is not a guarantee that a complex RF build can be priced, fabricated or delivered within the same period. Ask the team to identify the critical dependencies for your project.

From review to repeatable production

  1. Agree the build

Engineering reviews material, geometry, mechanical features and test requirements. Open questions and proposed changes are documented. The approved drawing and stackup become the manufacturing baseline.

  2. Verify the first build

Define which records are needed for the prototype: electrical test, impedance, dimensional inspection, cross-sections or an agreed RF measurement. Evaluate the evidence against the relevant acceptance criteria.

  3. Control later changes

Keep revision, material substitutions, process changes and test updates traceable. A successful prototype is the starting point for production control, not permission to change the construction silently.

For a performance issue, retain the board revision, lot reference, measurement setup and operating conditions. Comparing repeatable measurements is more useful than comparing screenshots taken with different fixtures or calibration. Define the investigation and disposition with the supplier using the actual order requirements.

Satcom & Aerospace RF PCB Manufacturing: common questions

Does this page claim spaceflight qualification?

No. Qualification and supplier approval are specific to the program, construction and required evidence.

Does an outgassing database entry qualify an assembled board?

No. It is reference information for material selection. The complete assembly and project requirements must be assessed.

Does the path-loss tool include rain or pointing loss?

No. It calculates ideal free-space loss only; additional terms belong in the complete link budget.
